Too large firmware results in corrupted flash (?), awaiting firmware upload after reboot

Trying to build a firmware containing all of the packages I am using resulted in a strange behaviour - the first boot was successfull, I was able to telnet, change password and then ssh to the router. After the reboot the power LED was blinking and the router was awaiting firmware upload again.
I think that the problem was too large .trx file (about 3.8 MB). After I reduced it to some 2.3 MB all went fine. I then installed the remaining packages via ipkg - no problem.
This is r6870 on an Asus WL-500gP, i.e. a machine with 8 MB flash, so I thought that 3.8 MB will fit. I am not familiar with what happens during the first boot and whether this is a bug or simply can't be avoided - if the reason is really that the .trx file is too big, would it be possible to warn the user that he is probably asking too much?
